Primaloft FAQ: Mistakes, Benchmarks, and What I'd Check Before You Order

You've probably seen the Primaloft marketing claims: lightweight, water-resistant, warm when wet. I'm not going to repeat those. I'm a sourcing quality lead who has handled insulation orders for 9 years. I've personally made 12 significant mistakes that cost roughly $31,000 in wasted budget. This FAQ is the checklist I wish I had. If you're about to spec Primaloft for a jacket, pants, or sleeping bag, here's what I'd check before you hit send.

What Is Primaloft, Exactly?

Primaloft is a synthetic insulation made from ultra-fine polyester fibers. It traps air in the same way down does, but it resists water much better. From the outside, buying Primaloft looks like just picking a fill weight. The reality is the shell and liner construction determine a lot more than the insulation does.

I learned that the hard way in 2021. I ordered 1,200 pieces with a great Primaloft spec but a cheap nylon liner that didn't breathe. The jackets were clammy and the warmth-to-weight ratio felt off. The insulation was fine. The liner killed it.

Is a Primaloft Gold Jacket Worth the Upgrade?

Primaloft Gold uses ultra-fine fibers that give a better warmth-to-weight ratio than standard Primaloft. For a winter jacket, it's probably the best all-round option. But 'Gold' is not a complete specification.

One of my biggest mistakes was approving a 60gsm Primaloft Gold fill for what was supposed to be a cold-weather jacket. The spec sheet said 'Gold,' and I assumed that meant warm. It didn't. 60gsm is a light midlayer at best. You need a gsm number, a shell, and a liner before you can judge whether a Primaloft Gold jacket will sell.

What Can Helly Hansen Primaloft Pants Teach You?

Helly Hansen Primaloft pants are a solid benchmark if you're sourcing insulated pants. They pair a moderate Primaloft fill with a stretch outer, and they're designed for high-output use, not sitting still.

When I compared our first insulated pant prototype to one of these, I finally understood why pants need less insulation than jackets. Legs generate heat. Put 120gsm in a pair of pants and you'll create a sweating mess. The HH-style construction uses a lighter fill and lets the stretch fabric do the work. I don't know their exact spec—they keep that close to the vest—but the strategy is clear.

What Does 'Kevlar Koord' Mean in a Spec Sheet?

If you've seen 'Kevlar koord' on a bill of materials, it's almost certainly a typo for 'Kevlar cord.' I had this exact issue in Q1 2024. A supplier had copied the term from a machine-translated file, and it held up production for two days while we tried to identify the material.

There is no 'koord' material. Kevlar cord is a reinforcement fabric used in cuffs, collars, or abrasion zones. It has nothing to do with Primaloft directly, but if it's in your spec, someone needs to define it clearly. Ask. Don't assume.

Can I Wear a Women's Silk Shirt Under Primaloft?

Yes. A women's silk shirt is a great baselayer under Primaloft insulation. Silk is light, packs small, and handles temperature swings well. The mistake I see in layering specs is choosing a silk shirt that's too fitted with no stretch. A tight silk layer restricts movement and traps sweat.

I'm not a fit expert, so I can't tell you exactly how much ease you need. From a sourcing perspective, look for silk with a bit of knit stretch or a relaxed armhole. It'll work better under a Primaloft jacket.

What Is Modern Jersey Fabric?

Modern jersey fabric is a knit fabric—usually polyester, nylon, or a blend—that stretches in multiple directions and recovers without bagging. Unlike old-school cotton jersey, it can be engineered to wick moisture, dry fast, and resist pilling.

In Primaloft garments, modern jersey often appears as a liner or face fabric because it moves with the body. It's not just t-shirt material anymore. If you're pairing Primaloft with modern jersey, check the stretch recovery. If the jersey doesn't snap back, the garment will deform over time.

What's the Biggest Primaloft Mistake You've Documented?

The worst one was in September 2022. We put 3,200 jackets through an in-house rain test. The Primaloft insulation stayed warm when wet, but the shell's DWR coating failed, and the face fabric soaked through. The jackets still worked, but they looked heavy and wet. The customer rejected the batch.

That's when I learned: Primaloft is water-resistant, not waterproof. You still need a water-repellent shell, and you need to test the whole system, not just the insulation. Our pre-production checklist now includes fill weight, shell water repellency, liner hand feel, and a signed spec sheet. We also borrowed the Pantone print tolerance for dye-lot consistency: Delta E under 2 for brand-critical colors, 2-4 noticeable to trained observers, above 4 visible to most. That alone caught two dye-lot issues in 18 months.

Switching to a standardized spec sheet also cut our turnaround from 5 days to 2 days. Efficiency is a competitive advantage, but only if the details survive the process. Check everything before you send.
