Primaloft Insulation Isn't One Thing
If you're sourcing synthetic insulation for your apparel line, you've probably heard the same advice from every supplier: "Primaloft is great, it's like down but better when wet." That's not wrong, but it's also not helpful when you're trying to decide between Gold Active Plus and standard Gold for a high-movement jacket.
Here's something vendors won't tell you: the fill weight and fiber blend matter more than the series name. I've rejected batches where the spec sheet said 'Primaloft Gold' but the actual thermal resistance (CLO value) was 15% below what our contract specified. The difference came down to which factory line it was produced on, and how the blending ratio was controlled.
So, let's break this down by scenario. Because there's no single 'best' Primaloft—there's a right one for your specific application.
Scenario A: High-Loft, Low-Movement Applications (Sleeping Bags, Bedding)
If you're making sleeping bags or duvets, you care about warmth-to-weight ratio and compressibility. Standard Primaloft Gold or Silver are your go-tos here. They're designed for maximum loft with minimal weight, and they pack down reasonably well.
But here's a gotcha I've seen firsthand: we sourced what was labeled 'Primaloft Gold' for a premium sleeping bag line. The first production run looked great on the rack, but after 24 hours of compression in the stuff sack, the loft recovery was only 60%. Our spec required 80% minimum.
We dug into it. The issue wasn't the Primaloft itself—it was the batting construction. The fiber orientation wasn't optimized for the specific fill weight we were using. We found that using a standard baffle with Primaloft Gold in a king-size duvet led to cold spots after a few wash cycles—the fill migrated to the edges. Switched to a diamond-quilted construction for that application, and the cold spots disappeared.
Scenario B: High-Mobility, Active Insulation (Jackets for Movement)
Now we're talking about Primaloft Gold Active Plus or Black series. These are designed for high breathability and stretch—ideal for pieces like the Arc'teryx Atom LT hoody (which uses a different brand's equivalent, but you get the idea).

When you're pairing Primaloft with a high-stretch outer fabric (like a nylon-spandex blend), you need to verify that the insulation's backing or lamination can handle the stretch. Standard Primaloft Gold uses a traditional scrim backing that can delaminate at high elongation. Gold Active Plus is designed to stretch with the fabric. I learned this the hard way when we ordered a stretch-woven jacket with standard Gold—the first wash cycle revealed visible puckering along the seams. Cost us a redo.
Scenario C: Specialized Applications (Boots, Gloves, Extreme Cold)
For very specific uses like mittens, boots, or extreme cold weather parkas, you might need the best thermal efficiency regardless of cost. That's where Primaloft Aerogel comes in. It's the most advanced stuff they make, but it's also pricey and harder to work with (it's brittle in sheet form).
I've only specified Aerogel for one project: a high-altitude glove for a mountaineering brand. The thermal performance was incredible—we achieved a CLO value of 0.8 with a 60g fill weight, compared to 0.6 with standard Gold. But the manufacturing yield was lower because the material cracked during cutting. We had to adjust our cutting dies and slow down the line.
For most boots, standard Primaloft Gold or Silver is sufficient, especially if you're using a waterproof/breathable membrane like Gore-Tex. The real differentiator is the baffle or quilting pattern for boots, because you need to prevent the insulation from compressing under foot pressure. A zoned construction (more insulation in the toe box, less on the tongue) works well.
How to Decide Which Scenario You're In
Here's a practical checklist I use when starting a new product development cycle:
- What's the primary movement requirement?
If the garment is mostly static (sleeping bag, duvet, parka), use standard Gold or Silver. If it's for active use (running jacket, high-movement layer), go with Gold Active Plus or Black. - What's the target cost?
Standard Gold is the baseline. Active Plus and Black are 15-25% more expensive. Aerogel is 2-3x the cost. Budget accordingly. - What's the outer fabric's stretch?
If your fabric stretches more than 10%, use Gold Active Plus or a stretch-compatible variant. Standard Gold will delaminate over time. - Do you have a loft-recovery requirement?
For compressible items (sleeping bags, travel jackets), specify a minimum recovery percentage after 24 hours of compression. Test it in your QA lab.
I also recommend including a wash-durability test in your proto sample evaluation. Primaloft generally retains performance well (it loses about 10-20% of its warmth after 20 washes, compared to down which can lose 30-50% if not properly dried), but the specific construction (baffle vs. quilted) can accelerate the degradation. We found that quilted constructions hold the fibers in place better over many wash cycles compared to unquilted baffles.
Bottom line: Primaloft is a versatile tool, but it needs to be matched to your application. Specify the series, the fill weight, the CLO value, and include a compression-recovery and wash-durability test in your quality specs.
